It's a rather hairy subject, because every OS/filesystem has it own limits.
Most OS-es don't even report back the cause properly.
I find it weird though that I hit this limit now. I´ve been running SAB 0.4.11 for 6 months on a Windows 2008 machine without this problem. For me this only happened after upgrading to 0.5.0 Beta5 and Beta6.
My temporary download folder was D:\SABnzbd_downloads\incomplete, but when using a Newzbin Usenet (Raw) search and creating an NZB for non-indexed content, the resulting download path became D:\SABnzbd_downloads\incomplete\selected_files_20100113-013202\xxxxxxxx_xxxxx_xxxxxx.part001.rar.
Changing to D:\temp didn´t help as D:\temp\selected_files_20100113-013202\xxxxxxxx_xxxxx_xxxxxx.part001.rar was still too long.
Solution was to also rename the default named NZB (selected_files_20100113-013202.nzb) created by Newzbin to something shorter. A cumbersome workaround for what is otherwise a fantastic program.

I cannot think of anything changed in the area of path lengths.
You must have been at the edge with 0.4.12
and accidentally crossed it with 0.5.0.

Will 0.5.0 fix the problem?
Please read:
We decided not to solve it for 0.5.0, we're too close to the final release.
Oh, I'm sorry I missed that. Hopefully the final release will be stable.
Thanks for the info.

i just had this problem and i tried the solution listed here i tried to download nzb from binsearch but the filenames where too long so i got the same file from nzbmatrix which had a smaller filename and it worked fine it was still the same newsgroup so obviously it was a case of the filename being too long thanks for the help

There is an option now to limit name sizes.
See here:

Always check the log file for suspicious messages when something unexpected happens.
Could be any of a number of problems.
- Bad NZB file (sometimes they just don't contain required data)
- Server didn't have the articles (yet)
- Disk full
- SABnzbd doesn't have access rights to folders
Shypike, could you clarify what you mean by access rights? I just received the above error and troubleshooting myself.

Is the user account under which SABnzbd runs allowed to write to the wanted locations?

Hi guys,
I'm having the exact same problem. My path is quite short (42 chars) and the file i am trying to download is only an additional 12-50 chars (I have tried a few files...). I have tried many files and it seems that files around the 1100 days old mark are causing the problem (normally I can download everything OK, it just seems to be old stuff). I am blessed with a Giganews Diamond account so retention days are not the issue (currently at 1273 days).
Can anyone help?
EDIT: I have just been able to download a file with an age of ~1200 days. Please ignore this post for now...
EDIT 2: It seems all is OK. Panic over
...
TIA,
